Introduction
A traffic signal is a tall metal pole with a controller cabinet and signal heads, often in an open area. Lightning and switching surges are the most common cause of premature failure. This guide covers the design that protects the system.
The Three Threats
Three surge threats affect traffic signals:
1. Direct lightning strike to the pole or signal head 2. Indirect lightning strike within 100 m, inducing voltage in cables 3. Switching surges from the mains grid or large motors nearby
Each needs a different protection layer.
Layer 1: Earth Rod
The earth rod is the foundation of surge protection. A single 2.4 m copper-clad rod driven to ground, with resistance under 10 ohms. For high lightning exposure sites, use two rods 3 m apart.
The cabinet ground bus, the pole ground lug, the controller chassis and the surge arrestor grounds all connect to this rod. GAOQIAO supplies 2.4 m rods and ground bus hardware as part of the cabinet.
Layer 2: Surge Arrestors
Every conductor that leaves the cabinet needs a surge arrestor at the point of exit:
- Signal head conductors: 40 kA surge arrestor
- Detector loop feeds: 10 kA surge arrestor
- Communication cables: 5 kA surge arrestor
- AC mains input: 40 kA Type 2 surge arrestor

Layer 3: Equipotential Bonding
All metal parts in the system (pole, signal head, cabinet, mounting brackets) must be bonded to the same earth. A potential difference between two metal parts during a surge will arc and damage the electronics.

Maintenance
Surge protection is the most overlooked maintenance item on a traffic signal. Annually:
- Test earth rod resistance with a clamp-on ground tester (target < 10 ohms)
- Visually inspect surge arrestors for damage or discoloration
- Check bonding straps for tightness and corrosion
- Replace any failed surge arrestor immediately
A site with a failed surge arrestor is one lightning strike away from a major failure.
